Andrew you mentioned using domestic MEK found in Home depot, Lowe's etc. I have been using Weld-on 4 ( not cheap) so I went looking the only thing HD has is MEK-substitute. Would you know what the difference is?

An update on solvents:

In regard to my posting above, I have since found a suitable substitute. I will update the post to include this when (if) we get editing privileges back.

You will find that domestic-grade Methyl-Ethyl Ketone (MEK) is a suitable solvent for building acrylic cases. This is a clear liquid that is commonly available in 1 quart tins in the paint aisles of stores like Lowes, Home Despot, Autozone, and maybe even Wally-Mart for about $7-$8. MEK is also known as Butanone and is considered hazardous, although harmless in the small quantities that we modelers should need.

I transfer the stuff to a little squeeze bottle for daily use. The bottle's tip is just the right size to receive the business end of my Touch-n-Flow applicator; I'll usually draw about one inch of the solvent into the glass body of the applicator, which is good for a 20-30 linear cm of "welding" along the inside corners of the acrylic panels.

The solvent acts very quickly, flows like a champ once the applicator's tip is in contact with the valley or gap between two pieces of acrylic, and delivers just enough liquid to fully flood the join and melt enough plastic so it looks semi-professional.

Incidentally, I use MEK for all of my routine plastic bonding in model building. My Pro-weld bottle from the pictures in my posting is still half full because I have pretty much abandoned it unless I need the applicator brush for something. The tin of MEK I bought a couple of years back is still mostly full, so the $7 price compares favorably to $4-$5 per bottle of Pro-Weld.

Also, the little bottle I use is a re-cycled polyethylene squeeze bottle from my pool reagent kit, like the small ones in this picture:

By the way, I use these squeeze bottles for all of my common modeling chemicals: acetone (paint remover/brush cleaner), Future (1-2 drops on my paint pallet for glossing before decals), Windex (thinner for Testors Acryl), alcohol (Isopropanol for general purpose cleaning, surface prep, etc.) turpentine (for oil washes), lacquer thinner (for deep cleaning the airbrush), etc. These little bottles are impervious to the solvents I mentioned, and although you can fill them by suction they have a removable tip that makes filling much easier.

Every year, when I re-open the pool, I get a fresh crop of little empty bottles :smallsmile:

You can also polish the edge of plexiglass with a buffing wheel and rouge auto polish. I use a soft fuzzy wheel on a motor tool. Be sure to get the very fine grit rouge (jeweler's rouge, ferric oxide) used for finishing paint jobs, polishing jewelry and lenses, and not the coarser grit polish.

This is safer than fire polishing, but takes a bit longer.

Whoa! Excellent news, thanks. Have you had them cut before? Will they do a sufficiently clean, accurate cut? (I'm suspicious as to whether they would use some big chopsaw with a generic blade that might not be suitable for fastidious modelers) If so, you could potentially get all of the components to build a suitable case - including a pre-cut oak board - in one place in a matter of minutes.

I live in Great Bridge and there's a Taylor's about 5 minutes from home. I get a lot of my specialty mounting hardware from them, and I recently discovered they stock K&S brass rod & tube, etc. I'll have to drop by.

I like that "flame polishing" tip, too. It'll make cleaning up the edges that much easier.

Come think of it, I have a few old sloppy builds stored in boxes that could use a flame polishing too... better do that in a fireproof area though... :heh:

Hey Andrew, I discovered while shopping around for acrylic sheets that Taylor's Do-It Centers will cut their sheets to size for FREE. Just grab a sheet, give 'em the measurements and you're good to go. I know that the store in Fairfield Shopping Center at the corner of Kempsville and Providence will do it for sure, not sure of the rest. Just an FYI if you don't feel like cutting them :thumbs_up_1:

Flame polishing will make the edges clear (rather than frosted), and will give you cases a professional look. It takes practice, and you don't need an expensive hydrogen torch; a propane plumber's torch (Bernz-O-Matic) will work fine. Practice on scraps from your plastic dealer.

It's all about distance from the work, and speed. No stopping! You want to use the middle of the flame.

Plexiglass is hard to cut and snaps easily. I use similar sheets of clear polystyrene, in the UK I buy them from B&Q or similar DIY shops. All this needs is a few scores with a craft knife and it can be snapped off cleanly, also it takes adhesive better than plexiglass. The results are good enough for display but most importantly keep the dust off and are prevent accidents during transport. They can also be made to look better by using angled plastic or wood strips to hide the joins. Probably takes about an hour to do each one.

Building an Acrylic Case

I offer you a fairly simple way of building elegant acrylic cases.

Tools used:
� Table saw w/ fine multi-purpose blade (alternately, you can use scoring knife for acrylic and another saw for the wood)
� Dremel tool w/router bit; shaper/router table (Sears/Craftsman also make an equivalent item);
� Drill press with 9/16� twist drill bit and �� flat boring bit (or hand drill and steady eye)

Materials used:

� Clear acrylic (.093� cheap stuff from Lowes/Home Depot)
� Wet/dry sandpaper (220 & 320 grit or so)
� Plastic solvent (Pro-weld or equivalent). Domestic-grade MEK from your local big-box home store works like a charm, too.
� Capillary applicator (Touch-N-Flow or equivalent)

� Soft towels for cleaning the plastic (Home Depot sells soft rags for cleaning plexi; or you can use clean paper towels)
� Wood base: (4� pre-cut board)
� Securing bolts (�� x 1�)
� Wood stain and varnish
� Self-adhesive felt, cork or plastic pads

Dimensions:

In my example, the dimensions were 3.5� (W, external) x 13.5� (L, external) X 4.5� (H, internal). Materials cost (for wood, acrylic, stain/varnish) was in the order of $10 per case (amortized, among three similar cases I�ve build so far).


Instructions:

Wood base:
1. Cut wood base (Lowes/Home Depot, etc. sell pre-cut boards; I used 4� (3.5� actual) poplar and oak boards for mine. Cut to length on table saw.

2. Use Dremel tool on the router table to cut a �� deep groove, about 1/8� in from the edge (to accommodate the .093� thickness of the plastic). Alternately, you can use the table saw and a ripping fence to cut the groove, but this is tricky with the small dimensions involved with the groove.

3. Drill mounting holes. Use flat bit to drill the countersink hole for the bolt head; then drill through with the twist drill

4. Stain & finish the base as desired.

5. Apply self-adhesive pads to the bottom as desired.

Plastic case:

1. Cut the top piece to the exact dimensions of the wood base (13.5" x 3.5"). Note that you must have a fine-toothed, plastic-capable blade and that you must be slow and deliberate with the saw lest you tear chunks off the cut edges. The edges will still need cleaning up by sanding (more below)

2. Cut the side pieces as follows: exact length of the wood base (13.5�) x desired internal height plus �� to accommodate the depth of the notch in the wood base (4.5� + �� = 4.75� in this case)

3. Cut the end pieces as follows: same height as the sides (4.75�) x width of the base minus two thicknesses of the plastic [3.5� - (2 x .093�) = 3.3� or 3 5/16�]

4. Sanding: Place a sheet of wet/dry paper on a flat surface, like a laminate kitchen counter. Splash some water beneath the paper so that it will cling to the surface. Wet sand the plastic edges to a clean flat edge, careful not to distort the shape. You can easily put a small bevel in the edge if desired.

5. Remove the protective film from the acrylic, and wash and dry the panels.

Assembly:

1. Pre-assemble the case sides and top on the wood base (for stability and to check the dimensions), and hold them together with masking or clear adhesive tape.

2. If the fit is good, run a generous stream of the solvent along each seam. The capillary applicator is essential for this, as the old-fashioned method (using a brush) will result in uneven application and any drops will mar the acrylic. I found that a single, steady pass with the applicator was sufficient to ensure a tight, even bond that looks professional.

3. The case was sufficiently rigid nearly instantly, but I chose to wait a few minutes before removing the tape.

About cutting the plastic: although I have cut the acrylic by scoring, you really need a table saw for obtaining the precise dimensions much more easily. I�ve used the one at the base hobby shop before, although the Three Kings brought me a light duty table saw ($87 at Lowe�s at the time) that I used for my latest case. If you don�t have one, you may have a willing neighbor.

Note that getting the dimensions right isn�t the only challenge. You also need to ensure that the panels are exactly square, or you will run into trouble with the assembly. This is another area where a table saw is greatly helpful.

Cutting the wood and plastics took about 1 hour; dressing the edges and assembling the plastic case about another 90 min. Finishing the wood base will depend on how fancy you choose to get.

For the illustrated build, I intend to stain and varnish the wood, drill a couple of countersunk mounting holes, and cut, stain and install keel blocks from 1/8� basswood strips, and stick on some self-adhesive felt pads as feet. Should be another couple of hours for a total project time of 4-5 hours.
